I don't have a cooler, but will need one soon, so thanks to Liz for asking about these things. I think the ideal structure would be to build with structural insulated panels (SIPs), which have rigid urethane or expanded styrene insulation between sheets of oriented strand board. They are strong enough to use as the floor, walls, and ceiling, without additional framing, and they are terrific insulation. They can be worked with standard power tools. You can't build a better-insulated structure.
